The True Cost of Guesswork in Aluminium Fabrication

In construction, we are taught to measure twice and cut once. But when it comes to custom aluminium fabrication, particularly for window cills and flashings, the reality on site is often much more chaotic.

Contractors frequently rely on hand-drawn sketches on scraps of plasterboard, or phone in measurements while standing in the wind. A phone call reading off numbers like "about two point four meters" or "give it an extra twenty mil" is a recipe for disaster.

Aluminium is an unforgiving material. Unlike timber or lead, it cannot be easily trimmed, stretched, or reshaped on site once it has been bent and powder-coated. If a cill arrives 20mm too short, it cannot be used. It goes straight into the metal recycling skip.

The Invisible Costs of a Wrong Fabrication Run

Many builders calculate the cost of an error simply as the cost of the replacement material. That is a dangerous underestimation. The real costs of a wrong cill or flashing include:

  • Idle Skilled Labour: If your window installer or external wall insulation (EWI) team is on site ready to fit cills and finds they do not fit, they cannot proceed. You are paying for their hours while they stand idle or look for fill-in work.
  • Project Delays: A second fabrication run takes time. Even with our rapid 3-to-5-day turnaround, that is a week of delay. For projects close to handover, a week can trigger liquidated damages or delay client payment stages.
  • Exposure to Weather: Windows without cills or parapets without cappings are exposed to water ingress. In Ireland's damp climate, leaving a newly insulated reveal unprotected for a week can cause water damage to the masonry or internal finishes.
  • Reputational Damage: When clients see materials going into skips and schedules slipping, they lose confidence.
