What Are Common Sill Replacement Mistakes? How to Avoid Site Errors

Replacing window sills seems straightforward, but a single detail overlooked on site can result in water leaks, mould, render cracking, or structural damage. In custom fabrication, aluminium does not forgive guessing.

The most common window sill replacement mistakes are incorrect reveal measurements, neglecting thermal expansion margins, omitting welded stop-ends on EWI builds, and ignoring cold bridging.

1. The "Site Guesswork" Measurement Error

Measuring a window opening is not just about measuring from left brick to right brick. You must calculate frame clearance, upstand height, and drip projection.

  • The mistake: Contractors often measure with a tape, write numbers on timber offcuts, and phone in an order. A transcription error of even 10mm will result in a custom sill that cannot be fitted.
  • How to avoid: Use a digital measurement application like the CILLS App on site. The app prompts you for every dimension at the opening and renders the profile in 3D to confirm details before fabrication.

2. Neglecting Thermal Expansion

Aluminium has a coefficient of linear thermal expansion of approximately $23 \times 10^{-6} K^{-1}$. This means a 3-meter aluminium sill will expand by several millimetres on a hot summer day.

  • The mistake: Fitting long linear runs of sill tight against masonry reveals without expansion gaps. This causes the metal to bow, buckle, or warp, cracking the sealant joints and leading to leaks.
  • How to avoid: Leave a 3-4mm expansion gap at reveal boundaries and use internal joiner splice plates with EPDM seals for runs exceeding 3 meters.

3. Omitting Stop-Ends on EWI Projects

External Wall Insulation (EWI) retrofits are highly vulnerable to water penetration at window reveal margins.

  • The mistake: Installing a flat sill without upturned stop-ends at the side reveals. Rainwater runs off the side of the sill directly behind the render, soaking the EPS insulation board, causing render cracks and dry rot in timber frames.
  • How to avoid: Always specify high-sided, factory TIG-welded stop-ends on all EWI window cills. This ensures all water is directed forward and clear of the facade.

4. Failing to Solve the Thermal Bridge

  • The mistake: Placing a metal sill directly onto masonry, forming a thermal bridge that draws interior heat out and causes mould growth around internal plasterboard reveals.
  • How to avoid: Install thermal break gaskets or insulated backings between the sill upstand and the window frame, decoupling the cold exterior metal from the warm interior.
